Hexagonal steel masts are folded to make for minimal welding. That is what my junk La Chica has (except hers are octagonal) and has had for five years. It works well.

And cutting (the taper along each of your 4" flat bars).

Still, if the labour is cheap?

While I was in myrtle beach, SC last month, the hexagonal steel lamp posts that line the streets there got me thinking.

Most diy steel masts I've heard of are made with steel pipes, which naturally are hard to find with the desirable taper, wall thickness, etc.

Has anyone ever tried welding a hexagonal mast out of tapered flat steel bar? It would be a long process, but a quick quote from my metal supplier was about $30 for 20 feet of 1/8" by 4" mild steel. That would make the mast about $180 per 20 feet, not too expensive if you don't count the eternity that would need to be spent welding and grinding.

    Thoughts?

If you must involve welding would it not be simpler to cut slots and taper a tube at the top?
