When I had to make a replacement stanchion, I found some pultruded GRP tube, with 25mm outside and 10mm inside diameters. I screwed a saddle halfway up on the outside, and epoxied a 8mm eyebolt with a large flange into the hole in the top. Using stainless tube, I'd be inclined to try a force-fit plastic plug in the top (grey PVC will do) and drill and tap for the eyebolt. Then your lifeline will be passing through a reasonably smooth hole in both cases.

For your stanchion bases you are using the rectangular ones and not the triangular ones aren't you? I bought the triangular bases to cut costs and there are a bit flimsy.

I made my own using bases and ss pipe and drilled holes though. I used ss wire because I had some given to me.
The saddles would work but I'd get ss loops welded on instead. Maybe use links from ss chain.

I have enough 1" SS tubing to make all the stanchions on Ashiki (12 of them). I have the stanchion bases so that issue is sorted. I plan on using rope lifelines. So I'm asking if any of you guys have built your own and which method did you use to attach the lifelines. Preferably without welding (as I don't have a kit).

I have considered just drilling holes for the lifelines to thread through, but even with filing the edge may still be too sharp and chafe the lines. Another option I thought of is to simply screw small SS saddles onto each stanchion, middle & top, and thread through those.

    cheers
